process flow of flexible copper busbar
1. Raw material preparation
Copper material selection: Select high-purity electrolytic copper (T2 purple copper, purity ≥ 99.9%) to ensure conductivity.
Slitting treatment: Cut the copper coil into copper strips or foils of the desired width (usually with a thickness of 0.1-0.5mm).
2. Stacking and lamination
Multi layer stacking: Multiple copper strips are stacked according to the designed number of layers (usually 3-20 layers), and anti-oxidation coatings can be added between the layers.
Mechanical pressing: The copper layer is tightly bonded through hydraulic or rolling processes to form a flexible foundation structure.
3. Forming and processing
Stamping/cutting: Punch out the shape of the busbar (straight bar, L-shaped, U-shaped, etc.) according to the drawing.
Bending forming: CNC bending machine is used to process the bending angle, ensuring that the flexible section can dynamically expand and contract.
4. Surface treatment
Electroplating process: Tin plating (oxidation prevention), silver plating (improving high-frequency conductivity), or bare copper (cost optimization).
Insulation coating (optional): wrapped with PVC heat shrink tubing, silicone or sprayed insulation paint to enhance the voltage resistance level.
5. Performance testing
Conductivity test: Measure the DC resistance to verify whether the conductivity meets the standard (such as IACS ≥ 98%).
Fatigue testing: Simulate repeated bending (such as more than 5000 times) to test the resistance to mechanical fatigue.
Current carrying verification: Conduct temperature rise test with rated current to ensure safety margin.
